What is the correct design of zekken in a ZNKR context, regarding size and placing on the iaigi, where to put clubname, personal name and nationality?

Your real surname name is sufficient unless you represent your prefecture or country.
A Katakana one rarely comes out as the same pronunciation. Kanji ones are a bit laughable unless you are Japanese or Chinese.
Sorry I forget the size. They will want to pin a peice of paper over it for gradings. Its stitched or fixed with studs or Velcro on the left of your chest. Usually white on black or coloured Iai-gi. Black on a white one

For IKF kendo I believe it's country on the top and last name on the bottom in roman characters. In the middle it's a flag or whatever.
Most dojo have dojo name on top, last name on the bottom and then in the middle either the last name again in kanji/katakana or a dojo patch. In Japan it's dojo on top, name in the middle and usually nothing on the bottom, all in kanji or hiragana if necessary.
Dunno if this was helpful/applicable to iaido or not. See attached photo of the 2000 Canadian women's team for examples (and just cause they're so darn good-lookin').
